Every panel I welded in was rotted out. Still have 3 more panels to go.(2 underside and 1 on the side under the door) Second rust repair ever, getting better and quicker the second time around

What is your process to get them flush and level i always end up taking to much out or on the other end the is a stand out ridge on the weld line, i really like the work you’ve done, one thing it would be worth drilling some holes and spray the back side with some paint/ cavity waxy to protect the other sideĀ

I just take my time. The biggest thing that will make your life easier is a hand held belt sander like the Milwaukee one(get the smaller one) and a Milwaukee right angle grinder. If I have access I will use the right angle grinder to knock the welds down as much as I can then feather it in with the belt sander. Then hit it with a DA sander and 60 grit to further feather in the weld. Just take your time. Do you need those tools - no and I thought that for the longest time but it will speed up the process and make the final product look nicer in the long run.

From my understanding the nature of welding and how the heat warps the metal you will always have a little valley in the weld line unless you can get behind it with a hammer and dolly. One thing that can help you and it did for me is making sure you have a decent gap between the 2 panels for the weld to go into so you're really just grinding down the weld and not either material. Then when the weld is flat enough you feather it in with a DA.

Its never going to be perfect and you can see my imperfections but the more I started doing this and researching and looking at the work of professionals the more I started to see their imperfections. This sure beats replacing the whole quarter panel. Also since this is in the wheel well/underside area its going to get undercoated and rockchip guard painted so its not an issue for a "make over" car. If this was a full resto I'd probably be replacing the quarters but I don't have the money, time or the skill for that.

Thanks for the tip, I always coat the both sides of panels before welding with chemical epoxy and then copper weld through primer on the weld area then clean up the welds and paint it again with chemical epoxy after it dries it gets a coating on cavity wax.

How do you paint the inside of these repairs? Wont they rot out from the inside?

I have a decent process for it.

Prep the metal I mean really sand it and wire wheel it then clean it. Tape off the edges where I will be butt or plug welding. Spray with chemical epoxy. Take the tape off spray weld through primer where the tape was let it dry for a few hours. Weld it on, clean up the welds on the back side if I have access to them then spray chemical epoxy on the welds then 2 coats with cavity wax. You can only do so much and I feel like I can't do anything else to protect the metal in areas where I have a hard time getting access
